The upgrade always fails. I just purchased a new E1200 router with firmware version 2.0.01 and downloaded the latest version 2.0.03 and tried to install it through the router. Download the stock firmware image from the manufacturer's website , reset the router back to defaults using a 30-30-30 hard reset, then flash the stock image from within the dd-wrt webgui. I then navigated to downloads and chose the real .bin file that was there and the upgrade started fine.
Try IE or FF. He installed a a new router and gave my Linksys E1200 back to me.
